BALCO Deploys Humanoid AI Assistant ‘ALAISA’ to Strengthen Industrial Safety and Efficiency

AI-powered humanoid introduced at BALCO’s Chhattisgarh smelter to support shop-floor training, real-time operational guidance and enhanced safety compliance.

TFP Bureau, Korba, April 15, 2026: In a significant step towards digital transformation in the metals sector, Bharat Aluminium Company Limited (BALCO), a unit of Vedanta Aluminium, has introduced an advanced humanoid artificial intelligence assistant named ALAISA (Aluminium AI Support Agent) at its smelter complex in Chhattisgarh. The innovative system has been designed to strengthen shop-floor capability, improve operational efficiency and reinforce industrial safety standards within aluminium manufacturing operations.

The humanoid AI assistant has been deployed as an on-ground training and knowledge-support interface for shop-floor employees. By integrating conversational artificial intelligence with plant-specific operational intelligence, ALAISA delivers real-time guidance to workers on Standard Operating Procedures (SOPs), Standard Maintenance Practices (SMPs) and critical safety protocols directly at the point of operation. This enables employees to access instant information and technical guidance while performing their duties, reducing operational risks and improving efficiency.

Speaking on the initiative, BALCO’s Chief Executive Officer and Director Rajesh Kumar said that technology and innovation remain central to the company’s strategy for building a future-ready aluminium ecosystem. He noted that the introduction of ALAISA reflects BALCO’s commitment to leveraging artificial intelligence and digital solutions to strengthen operational excellence and workforce capability. According to him, technologies that provide real-time learning, instant knowledge access and process guidance empower employees to perform their tasks with greater confidence and efficiency, thereby enhancing industrial productivity and supporting technology-driven growth.

Since its deployment, ALAISA has already trained more than 100 employees during the initial phase. The system supports structured training modules, interactive learning sessions and real-time query resolution for workers operating in high-intensity industrial environments. It also incorporates built-in assessment mechanisms that allow supervisors to evaluate employees’ comprehension levels and monitor their skill development. Through these features, the system is helping standardise operational processes, improve compliance with safety norms and strengthen workforce readiness in complex manufacturing settings.

Early feedback from employees suggests that the AI-powered assistant has significantly improved access to technical information on the shop floor. Workers have reported faster resolution of operational queries and greater confidence in decision-making during live operations, particularly in critical processes that require strict adherence to safety protocols.

Sharing his experience, BALCO employee Uday Chauhan said that he underwent safety training on standard operating procedures through ALAISA before beginning his work at the potline. He described the interaction as a remarkable experience, noting that despite being a robot, the training delivered by the humanoid assistant was as effective as that provided by a human instructor.

The deployment of ALAISA marks a notable milestone in India’s metals and manufacturing sector, positioning BALCO among the early adopters of humanoid artificial intelligence systems in core industrial operations. The company is already recognised as one of the pioneers in implementing advanced Digital Smelter technologies in India, which enable predictive and prescriptive analytics to optimise production processes and maintenance planning.

The introduction of the AI assistant forms part of BALCO’s broader digital transformation programme that spans multiple operational segments including supply chain management, potline operations, cast house processes, rolled product manufacturing and carbon facilities. Through the adoption of advanced analytics, automation technologies and intelligent systems, the company aims to enhance operational efficiency, optimise resource utilisation, improve product quality and strengthen overall safety performance.

Industry observers believe such innovations signal a growing shift towards AI-driven manufacturing ecosystems in India, where intelligent systems are increasingly being integrated with traditional industrial operations to create safer, smarter and more efficient production environments.
